If you switch to a more "open" toolchain we can add a actuated inductive probe and probe it before each part, similar to how the reprap and PCB CNC guys do - except not in the beginning, but between parts (since the sheet can warp during the job from the heat of cutting)

Using software compensated Z levelling should keep the cutter head safe - and is pretty much on par with the cheaper THCs . The more expensive ones do it dynamically during the cut, the cheaper ones do it by probing and storing.

    Look at this video:

In each time where his THC (Torch Height Control) presses the nozzle onto the sheet - at that time in GCode we will do something like:

    G0 Z +40 (lift the torch 40mm off
M601 S180 (Actuate a servo to lower the inductive probe down - we want it lifted up and out of the way of the heat and sparks most of the time)
G32 (Probe Z Height and set new Z Zero)
M601 S0 (Lift probe back up
G0 Z-40 (Move torch back down)
    ...Continue cut

Marlin/Repetier already has support for this, just needs a simple post-processor in your GCode toolchain

Controller: The chinese TB6560 boards are horrible - you already found that out. :)

I would not mind taking some time and designing a fork of my controller specifically for a plasma machine. Runs with Wantai DQ542MA stepper drivers rather than the crappy TB6560 / 6600, but can also work with Geckodrives...

Secondly these already support hostless running (LCD +SD Card) which means taking the PC out of the garage which to me is always a good thing

Best is to do it through youtube and post a link to that video here. Another one is choosing the "upload a file" option here in the reply box. On youtube is simply a matter of dragging a video that's on your computer onto the box for downloading. It all is fairly simple to do. Try it.:)

I just purchased the LCTHC from www.candcnc.com for my OB Plasma build. I haven't had a chance to hook it up yet, but I wanted to buy from the US and the price was about the same. I'm planning on using the Planet CNC USB controller with it. All looks good on paper, I'm hoping I don't have interference with USB in close proximity to Plasma. I'll probably switch to Mach if it's troublesome.
